The True Cost of Undetected Air Inleakage in Steam Power Plants

Air inleakage rarely gets budgeted as a line item, which is part of why it's so easy to let it slide. There's no single invoice for it. Instead, the cost shows up quietly, spread across fuel bills, chemical treatment budgets, and maintenance schedules, until it's added up to a number far larger than most plant owners expect.

Heat Rate Penalty

Every pound of air that enters the condenser degrades vacuum and raises backpressure, which directly increases turbine heat rate. Even a modest, sustained air inleakage problem can add measurable fuel cost over the course of a year, particularly on units that run at high capacity factors.

Increased Chemical Treatment Costs

Air inleakage introduces oxygen into the condensate system, which drives up the chemical treatment needed to control corrosion. Plants fighting a persistent leak often see their oxygen scavenger and treatment chemical usage climb well above normal levels.

Accelerated Equipment Wear

Elevated dissolved oxygen doesn't just cost more in chemicals, it also accelerates corrosion in condensate piping, feedwater heaters, and boiler tubing. That wear shortens equipment life and raises the odds of an unplanned repair.

Risk of Forced Outages

In more severe cases, air inleakage can push vacuum low enough to trip protective interlocks or force a derate. An outage triggered this way is almost always more expensive, and more disruptive, than the cost of a proactive survey would have been.
